Looks like a bit of a mission!
I've got a second FBH pump, so I'll jury rig up a complete fuel supply system with the spare pump and a fuel can. I've seen some FBH set ups where people are testing them with the suction side of the pump just in a open, vented can.
This way, I can eliminate the heater itself as a problem and see if it is the fuel supply that's causing the flame outs.
Then I will progress to using the pump fitted onto the D3 and test the high pressure and suction sides to see if I can chase the issue down.
Sound like a plan?

Yep sounds perfect. Easiest way to prove the fuel system is/isn’t at fault

Thinking outside of the box, have you tried running your FBH with the air filter removed?
Mine makes a very similar "back firing" pop if I stick my thumb over the air intake.
Maybe, just maybe, your problem is air related and not bubbles in the fuel. Mods:

I thought that was used to start a carboned up heater and then clear it?
I cleaned the heater out a few attempts ago so there's only some soot in there.

Surely worth a try as it’s even easier than the fuel line route (excuse the pun )
I only suggest as my parents D3 had exactly the same symptoms

An airline won’t help, its had a new burner assembly and a clean out so there should be no crap to burn out...
I’d strongly advise against an airline or brake cleaner down the inlet, I know plenty of people have done it with success before but there is a ceramic Venturi in the burner assembly that is prone to cracking which then writes the burner off. I wouldn’t be doing anything to make the burner run hotter than necessary by force feeding it air or other stuff. You don’t know how much you may be shortening it’s life by doing that.

M just say in this is what I and others have done, it worked for me ( and others)
It was a gentle breeze down the intake to keep the air moving...

I fitted a new pump and the heater has had a good clean out, new sensors and burner unit (glow included), so the only real thing that's left is the pump (which seems to work) and the fan (also works) and the logic board.
So either the logic board is duff or the fuel supply is faulty. The exhaust seems clear as does the intake.
