Late D4 intake manifold cracked around bolt hole on top

Morning All!

Driven down to Disneyland Paris for New year and got down here without missing a beat, stayed in a Disney hotel so only used the car once to pop to the supermarket a few miles away..

Left late last night, the first motorway I hit, I accelerated and got restricted performance, got the misses to pass me the BT iid and plugged in while driving and giuided her through checking for faults and clearing.

There were no faults stored for the engine, having owned a 2011 D4 and having both manifolds replaced within a year (and the fact I was diesel HGv mechanic) I knew the symptoms of a leaking intake system.

The fault came back on the next hill I hit when it tried to boost, and noticed a faint leak.

Hoping it was a loose intake pipe or hose I pulled into some services just outside Paris.

Checked the hoses and all were good, got the misses to throttle up while I checked for leaks, low and behold there was a crack in the LH manifold, but it was right in the top around the bolt hole, I’ve never heard of this before (I had researched plenty when it happened on my 2011 which was in 2015/6.

Has anyone seen this before? I’m in Brugge now and we’re in the shuttle back tonight, I can make it back how I didn it yesterday and I have ordered a manifold from my local Indy.

Last night I tried to melt the plastic to hold it in, but I only had a €9 multi tool I bought and a lighter so didn’t really get it hot enough with the wind blowing while I was trying.

I’m going to try and get some Liquid Metal/ resin/ superglue today and see if I can temp fill it 🤷🏻‍♂️

I will probably try and do a good plastic weld before I replace it as I don’t want to do it this weekend 😂 but we’ll see.

Not heard of them splitting there before!

Shame you have already ordered a replacement manifold. I have been running these aluminium ones for 3 months now running brilliantly and no concerns of ever getting a split again.

I’ve not really ordered one, more asked my Indy to put one to the side for me and I’ll collect tomorrow, I’ll have a look into the cast ones but I’ll likely be changing it this weekend so no time to wait unfortunately..

A small update, I made it home, I managed to find the sweet spot by feathering the throttle, enough to give me some speed up to 70, but not enough to cause the light to come on..

The issue is now, as I came past Northampton I got another warning that my DPF was full 😂, obviously I’ve been driving gently since Paris and it’s not cleared out.. I tried a dynamic regen but I suspect the hole in the manifold was too much for the regen as it was pretty much stuck on 35g, it came down a little going up the big hills but as soon as I came down the other side it went back up to 35..

I got home ok limping it back at 60/70 most of the way and only struggled a little on the Derbyshire hills near home..

Busy weekend ahead..

Hi, glad you got home ok.
I’ve had to replace both of mine last year as they failed about 6 months apart.
The N/S manifold failed in exactly the same place as yours so it must be a weak point.
I struggled to see it at first but the escaping air had cut a hole in the foam under the engine cover which made me look a bit closer at that area.
Good luck with getting yours changed.

Hi,
who is the supplier of the alloy version?
Have currently same issue, no visible cracks after
welding a small split, but still sometimes code 006a, especially when engine warming up after cold start.
Intend to getvthe alloy version fitted, when available, never saw this in Germany up to now.

My LR specialist refuses to fit the alloy ones due to
potential warranty risks. In Belgium, where the garage is located,
they have to give a 2 years warranty.
Belgium is interesting for me, as the labour rate is 67 € instead of 180 € at an official LR dealer in my town and it's only 25 km to my belgian specialist.
Using "foreign" parts would mean, the garage has to cover
the warranty costs for parts too, as it is difficult to charge
an Asian supplier with warranty costs....

Not really.
European AM suppliers supply through their main dealers and have
a warranty system existing, which directly pays back to the workshops
in case of warranty through their delivery system.
For vehicles older than 10 years the workshops need to rely
on AM suppliers as the OEMs reduce their parts availability to
high volume items.
