Passenger emergency door lock

I've searched as many key words as I can with no luck, so please bear with me.
I replaced my front passenger door actuator today as it wasn't locking manually or with the fob, and thought that was also the problem with the emergency key lock not opening the door from the outside, as when the lock mechanism is removed, the key turns it with ease. The little raised bits on the barrel that engage with the rotary bit in the handle are ok, but it looks like the bit in the handle that gets turned is worn due to trying to be turned when the actuator wasn't operating.
I'm sure I've seen somewhere before when I was searching how to replace the lock, that someone had made a modification to the barrel or internal (soft plastic) part to ensure it would engage, but I can't find it anywhere.
Would anyone have an idea on this, or have done a mod themselves?
Either the 'lugs' on the barrel need making bigger, and/or the internal part needs modifying.
TIA

I've found the problem, which is part of the key lock assembly is possibly broken or weak and is moving when the lock meets resistance (possibly a failsafe for a stiff lock), enabling the key to keep rotating. The bit that moves is highlighted in the pic below.
I know you can buy new lock assemblies, but that means carrying the spare key that goes with it, then trying to turn that with something.
Has anyone successfully stripped a new lock assembly and put their original key barrel in to enable use of the original key?
