I put my oil filler cap back on straight away after taking the cover off, bits dropping in could be expensive.

All Intercooler pipes and Tbolts (2hrs)
3 injectors replaced so far (30mins)
Sunroof drain pipes both sides 2.5 hrs)
Rear discs, shoes,pads,callipers,flexi hoses, rigid brake line, n/s upper hub carrier bush and rear n/s upper arm (13hrs over 2 days)

From the discription I’d say it’s down where the yellow is circled if anyone else can confirmMetal auto sump & fluid change (3 hrs)

follow the small hose on the yellow circled thing, back to the metal clip.
THe hose goes onto a plastic housing. This plastic lump is the bit that can crack
this is the item you need to check, but most of its buried in the engine

Is there some confusion here regarding the pressure of the system ?
The op said he removed the filler cap when the engine was still hot, surley this release of pressure would cause the coolant to boil and refill the expansion tank. Had the expansion tank been full as normal he may well have had a face full of boiling water.
If the system was being over pressured by a failed head gasket i would expect to see the excess pressure leaking from the expansion cap ??
Obviously there is a leak somewhere.
